MINING CASE STUDY

INDUCTION-HARDENED PIPE WITHSTANDS MINING APPLICATIONS

The Mosaic Company is the world’s leading producer and marketer of concentrated phosphate and potash. Phosphate is mined using large draglines and then pumped as a slurry mixture of pebble-sized rock, sand, and clay through a 20- 22” steel pipeline to a beneficiation plant located up to 14 miles from the mining site. CUSTOMER – THE MOSAIC COMPANY

PROBLEM

SOLUTION

The Mosaic Company uses a combination of Abrasion Resistant (A-R) pipe rated at 230 BHN and Ultra Tech's induction-hardened Ultra 600 (600 BHN). Much of the A-R pipe was initially installed before a merger in 2004, but since then “more of the induction hardened pipe is taking the place of the mild steel pipe simply because it’s a better value,” says Pillard.

For highly abrasive applications, mild steel pipe is not hard enough to withstand phosphate for very long. Mining engineers seek superior piping alternatives to reduce maintenance and prolong system life, at a price point that will not significantly impact the budget. “The slurry is so abrasive, that standard-grade, carbon steel pipe just wears out too quickly,” says John Pillard, senior pipe technician at Mosaic Company.

“You don’t want a pipe that is three times better, but costs ten times as much. That’s not cost effective,” says Pillard. “The Ultra 600 induction hardened pipe lasts a lot longer than mild steel, with only a moderate price increase.”

Pillard says his primary concern is to “get the most wear for your money.” Pillard estimates that in an extremely high wear area, like the lead dragline in Mosaic’s mining operation, a mild steel pipe could wear out in as little as a year and a half. He estimates that the Ultra 600 could easily double that duration in the same location. In a lower abrasive-wear application, Pillard has seen the induction-hardened pipe last as long as 6-8 years. DREDGING CASE STUDY

ULTRA TECH IMPROVES DREDGING OPERATIONAL EFFICIENCY

J.F. Brennan is a Construction, Environmental Services, and Harbor Management company that was dredging a quarry for rock and sand to be used in the fabrication of concrete. The job required tons of mixed-media, highly-abrasive material to be pumped from the bottom of the quarry and transported to a cleansing and crushing system. CUSTOMER – J.F. BRENNAN

PROBLEM

SOLUTION

Due to the abrasiveness of the material, pipes were wearing at an alarming rate and required replacement weekly. After extensive research, J.F. Brennan reached out to Ultra Tech for a solution.

Using data from a similar challenging application in which transition to Ultra Tech pipe resulted in an increase of wear life from 400,000 tons to 1.1 million tons, the Ultra Tech sales and engineering team developed a custom system consisting of Ultra 600 pipe and elbows.

“Ultra 600 should be standard on all dredges,” says Vic Burr, VP of Environmental.

After a three-week test period of using Ultra 600, J.F. Brennan, using an ultra sonic gauge, tested and determined that there was zero wear on the pipe. Weekly replacement was no longer necessary, and the cost savings was immediately evident. The company then made plans with Ultra Tech to transition all pipe used on their dredging systems to Ultra 600 pipe and elbows. Implementation of the 8-, 10-, and 14- inch Ultra 600 pipe solutions was simple and proved to be incredibly effective in improving operational efficiency within their project. RESULTS

ABRASION-RESISTANT PIPE PROVIDES LONG OPERATING LIFE

Eck Industries, Manitowoc, WI, operates a specialty aluminum foundry that manufactures various sand-cast aluminum parts for automotive, defense, and other industries. The foundry operates 24 hours a day, 7 days a week, and makes more than 3,500 different cast aluminum parts weighing as little as 1 ⁄ 2 pound to more than 2,000 pounds. CUSTOMER – ECK INDUSTRIES

“Since this pipe can last up to 6 times longer than black iron pipe, we significantly reduced downtime and maintenance costs over the years because once a pipe section was replaced, it didn’t have to be touched again for 2 to 3 years,” says Gass.

“Even though the supplier’s pipe costs a little more than the black iron pipe, we’ve seen a cost savings over the long run because of its extended operating life,” says Tom Gass, vice president of material purchasing at Eck Industries. “We’ve also seen a significant decrease in our operating costs because of the reduction in downtime, maintenance, and crane rental costs. To further reduce our maintenance costs, we don’t worry about repairing the pipe with patches anymore. After we install the pipe, it will stay in place until it wears out and then we’ll replace it.” RESULTS

Results showed Ultra 600 exhibited 3 times the wear resistance of mild steel when worn from the ID to the OD (standard application). Even the raw Ultra 600 material displayed a 17% increase in wear resistance over mild steel, while centrifugal cast iron only presented a 6% increase over mild steel.

ULTRA TECH PIPES IMPROVE PULVERIZED COAL BOILER SYSTEM

Dominion Energy is an American power and energy company headquartered in Richmond, Virginia, supplying electricity and natural gas to 7 million customers in multiple states. Dominion Energy uses a pulverized coal-fired boiler system for its operations. CUSTOMER – DOMINION ENERGY

PROBLEM

SOLUTION

The boiler system needed a retrofit due to the extremely abrasive nature of the pulverized coal pneumatically conveyed through the system. As part of his due diligence, Greg Fynan of Stone & Webster, the service engineering-construction company hired to handle the retrofit, considered abrasion- resistant pipe and basalt-lined pipe.

Ultimately, Fynan decided the best solution was the Ultra Tech 600 pipe. “When you take everything into consideration, this induction- hardened, abrasion-resistant pipe was the way to go for this application,” adds Fynan.

Mild steel is inexpensive, but it’s not going to hold up over time,” says Fynan. “It isn’t less expensive in the long run because the labor costs to change a piping system are astronomical.

RESULTS

Dominion Energy was able to save money in the long run by using Ultra Tech 600 abrasion-resistant pipe. For a highly abrasive application such as pulverized coal, mild steel pipe is simply not tough enough to stand up to the abuse for more than a year or two, and would require significant maintenance cost and downtime. Basalt-lined pipe may last 15 years vs. 10 years for UT 600 under the same conditions, but the cost is almost 3 times higher than UT 600. “With a basalt-lined pipe you might get 15 years, maybe more, but the premium price wasn’t worth it — particularly when we would have had to redesign the entire system,” says Fynan. “It would have been a nightmare.”

Ultra Tech uses our in-house metallurgical lab, expert welders, and technologically advanced robotics to create top-of-the-line, wear-resistant pipes. To create wear- resistant pipes, a unique heating and quenching process alters the microstructure of the steel, resulting in an ideal tapered hardness pipe profile with outstanding inner wall hardness and outer wall ductility for the most mission-critical applications.

Steel pipe is rolled and formed using our proprietary steel chemistry. STEP 1

The pipe is heated to a specific temperature using our induction- heated process. STEP 2

The inner pipe wall is water quenched. The sudden cooling of the pipe’s hot surface creates a martensitic microstructure, toughening the pipe for superior abrasion resistance. STEP 3

The pipe’s outer surface cools more slowly, increasing ductility and tensile strength up to 90 KSI. STEP 4

Finally, the product is complete. The results are an abrasion-resistant pipe with an outer wall that is ductile enough to accommodate high-pressure service and welding stresses, and an inner wall that resists abrasive slurries and the toughest conveyance materials. STEP 5

TECHNOLOGY

WEAR RESISTANCE

Ultra Tech’s Ultra 600 pipe was independently tested to show the wear rates of the induction-hardened steel compared to other common pipe materials used in bulk transport. Ultra 600 was placed against mild steel and centrifugal cast iron in an abrasive wear test (ASTM G65-A) to measure the mass loss of the samples under identical conditions. The test uses a rubber wheel pressed against the surface of the test material which is fed by a hopper full of dry sand, forcing the abrasive mix across the test surface. Each test material was run under the same conditions for the same period of time.

RESULTS

Ultra 600 exhibited 3 times the wear resistance of mild steel when worn from the ID to the OD (standard application). Even the raw Ultra 600 material displayed a 17% increase in wear resistance over mild steel, while centrifugal cast iron only presented a 6% increase over mild steel. These results prove the extreme benefits of Ultra 600 pipe, both in reliability and cost- effectiveness. Ultra 600 lasts longer, which results in less downtime and replacement expenses. It also increases job-site safety by limiting exposure hours.

FANUC ROBOTIC WELDER

Once calibrated, our FANUC robotic welder can produce more consistent welds more quickly than a human operator. Lincoln Electric, a premier welding equipment supplier, delivered a new FANUC robotic welding system to our Port Washington, WI factory. After extensive configuration, testing, and training the new robotic welding station was put to work on production jobs in Q2 2022. Our robotic welding stations are equipped with a water quench fixture, which helps to speed production by maintaining the cool inner pipe temperature required to preserve abrasion resistance. They share a skyhook positioner that improves safety for our robots’ human co-workers.

ULTRA 600 INDUCTION-HARDENED PIPE LASTS UP TO 6X'S LONGER

The Mosaic Company is the world’s leading producer of concentrated phosphate and potash. Phosphate is mined using large draglines and then pumped as a slurry mixture of pebble-sized rock, sand, and clay through a 20-22” steel pipeline to a beneficiation plant located up to 14 miles from the mining site. PROBLEM

SOLUTION

For highly abrasive applications, mild steel pipe is not hard enough to withstand phosphate for very long. As a result, mining engineers seek superior piping alternatives to reduce maintenance and prolong system life, at a price point that will not significantly impact the budget. “The slurry is so abrasive, that standard-grade, carbon steel pipe just wears out too quickly,” says John Pillard, senior pipe technician at Mosaic Company.

The Mosaic Company uses a combination of Abrasion Resistant (A-R) pipe rated at 230 BHN and Ultra Tech's induction-hardened Ultra 600 (600 BHN). Much of the A-R pipe was initially installed before a merger in 2004, but since then “more of the induction hardened pipe is taking the place of the mild steel pipe simply because it’s a better value,” says Pillard.

“You don’t want a pipe that is three times better, but costs ten times as much. That’s not cost effective,” says Pillard. “The Ultra 600 induction hardened pipe lasts a lot longer than mild steel, with only a moderate price increase.”

Pillard says his primary concern is to “get the most wear for your money.” Pillard estimates that in an extremely high wear area, like the lead dragline in Mosaic’s mining operation, a mild steel pipe could wear out in as little as a year and a half. He estimates that the Ultra 600 could easily double that duration in the same location. In a lower (yet still abrasive) wear application, Pillard has seen the induction- hardened pipe last as long as 6-8 years. RESULTS

Our pipe bends and pipe fittings are made with the same proprietary chemistry and induction hardening process as our pipe. We offer a wide variety of pipe bends and fittings to lengthen your pipe run or change the flow direction of your pipe system. ULTRA 600 INDUCTION-HARDENED BENDS Ultra Tech’s custom hardened bends are created using our proprietary induction bending method for bends and fittings of large diameter pipes. EXTENDED LIFE ELBOW CASE STUDY

THE DEVELOPMENT OF OUR NEW EXTENDED LIFE ELBOW

Valmet sand foundry in Waukesha, Wisconsin, has been an Ultra Tech customer for over five years. Pneumatic sand transport is one of the most difficult applications for any pipeline system. It involves abrasive material moving at high speed, which creates both sliding and impact wear. Ultra Tech successfully converted numerous sections of Valmet’s foundry sands pipeline to UT 600 AR steel pipes, resulting in significantly improved durability and cost savings. CUSTOMER – VALMET

PROBLEM

SOLUTION

Despite the overall successful pipe conversions, there remained a few short, 90-degree elbows where our UT 600 could not be installed. This is because it is not possible to form an induction- hardened pipe into a short, 90-degree bend.

The Ultra Tech R&D team decided to tackle the problem with a new solution. Through research and internal testing in our state-of- the-art Metallurgical Lab, we identified a steel chemistry with high manganese content as the ideal starting material. The benefit of this steel chemistry is that it actually hardens over time as it absorbs impact! Our engineering team designed a 90-degree bend that fits within most existing Schedule 80 pipeline layouts, but it is cast with maximum wall thickness on the extrados of the pipe to improve durability where needed most. When paired with standard 150# split flanges for easy installation and reusability, the new 4” Ultra Tech XLE (extended life elbow) was ready for field testing.

Tested & inspected

Ultra Tech XLE was installed at Valmet at the top of their silo pipeline that receives sand deliveries. It was in place for a full year and transported over 4 million pounds of sand! When inspected at the one-year mark, it still had over half of its wall thickness in place. Ultra Tech is excited to bring this product to market in 3”, 4”, 5” and 6”, Schedule 80 sizes. RESULTS
